Troubleshooting / Beckhoff TwinCAT errors

Beckhoff TwinCAT Error Codes

The error codes a Beckhoff TwinCAT control returns: ADS return codes from every ADS call, TwinCAT NC drive and axis errors, and the BK1120 bus coupler K-bus codes. What each one means, the likely causes, the first checks, and how to log it so it stops coming back.

Where the codes show

ADS return codes come back from every ADS call. In a PLC function block from Tc2_System such as ADSREAD or FB_FileDelete, the ERR (bError) output goes TRUE and ERRID (nErrId) holds the ADS error code or a command-specific code as a decimal number. Beckhoff's example is a timeout, which gives ERRID 1861 (hex 0x745).

Beckhoff's ADS Return Codes table groups the codes as global errors from 0x0, router errors from 0x500, general ADS errors from 0x700 and RTime errors from 0x1000; in HRESULT form they read 0x9811 followed by the code (0x98110745 for 1861). The same page also lists TCP Winsock codes such as 10060.

TwinCAT NC errors use 0x4000 to 0x4FFF (decimal 16384 to 20479): 0x40nn general, 0x41nn channel, 0x42nn group, 0x43nn axis, 0x44nn encoder, 0x45nn controller, 0x46nn drive, 0x4Ann table, 0x4Bnn NC PLC and 0x4Cnn kinematic transformation, plus 0x8000 to 0x8FFF for the newer extended range (Bode plot, Advanced Motion Pack and MC3).

Beckhoff lists NC codes in hex while the PLC shows decimal, so 18000 is 0x4650.

An NC axis error shows in the Error field of the axis Online tab in TwinCAT, in the PLC in the ErrorCode field of the NC to PLC axis interface (NCTOPLC_AXIS_REF, part of AXIS_REF), at the AxisErrorID output of MC_ReadAxisError, and at the ErrorID output of the Tc2_MC2 function block whose command failed.

On a BK1120 EtherCAT bus coupler, K-bus errors are shown by the red I/O ERR LED: it goes out after an error-free start-up, and when it blinks, the frequency and number of flashes give the error code. Beckhoff's table pairs each pulse count with an error code argument, for example the number n of the faulty Bus Terminal.

The RUN and ERROR LEDs show the EtherCAT state (ERROR flashing: Err-Operational, PLC error or lost frames), and the TwinCAT EtherCAT master prints coupler errors as AL Status Codes in plain text in the logger window.

Safety first.
Beckhoff's own notes: the axis Online tab in TwinCAT carries a DANGER note that commissioning moves axes, so make sure neither you nor others can be harmed by the movement, for example by keeping a suitable safety distance, and do not perform any action whose consequences you cannot estimate.

Without homing, the displayed axis position can differ from the real one (Beckhoff WARNING), so home the axis before relying on positions. MC_Reset resets the NC axis and in many cases the connected drive too, while some drives need their own reset.

For the BK1120 coupler Beckhoff warns of electric shock: bring the bus terminal system into a safe, powered down state before installing, removing or wiring Bus Terminals; the documentation is meant for trained specialists in control, automation and drive engineering.

ADS return codes are checks on the control and its configuration; the machine safety rules on site apply to any work on a running line. Sources: TF50x0 NC PTP Online dialog page. Tc2_MC2 MC_Reset page. BK1120, BK1150, BK1250 documentation V4.6, sections 1.2 and 4.2.

Follow lockout/tagout and your site's safe-work procedures, and check the manual for your exact model before you act.

Quick lookup

NC drive and axis errors and K-bus errors stop the machine, so in OEE they are availability losses; an ADS return code counts when the failed call stopped the line.

Type a number, a hex code or a word (timeout, not found, drive, K-bus) to filter the list. Click a code for its causes and first checks. The PLC shows the decimal number, Beckhoff's tables use hex: 1861 is 0x745, 18000 is 0x4650.

Log it, or the same alarm comes back

An NC drive or axis error stops the axis, and a K-bus error stops the I/O, so in OEE terms both are breakdowns. An ADS return code is the answer to one call: log it when it stopped the line, with the minutes lost, and keep the others as early signs.

  • Reason code: the code plus the machine, for example TwinCAT 18000 drive not ready, axis 3 on line 2, so a drive that drops out after every restart shows up as a pattern.
  • Loss bucket: a stop that needs a reset, a part or a technician is an availability loss (breakdown). Stops shorter than your micro-stop threshold go to performance (minor stops). The six big losses page shows where each one belongs.
  • What to count: how often each code fires per week and the minutes it costs. Two numbers a week turn "that alarm comes up sometimes" into a ranked list. The MTBF and MTTR calculator and the downtime cost calculator do the math.

The free OEE tracker logs each stop with its reason and turns the week into a downtime Pareto, so the code that costs the most rises to the top.

fabrico.io has a guide to PLC connectivity for OEE monitoring, where Beckhoff TwinCAT is one of the controllers read over OPC UA. A code tells you what the control detected, not what happened at the machine in the seconds before. Fabrico's camera-based OEE software syncs line camera video with machine data, so you can replay the moment the line stopped next to the error.

Frequently asked questions

What does Beckhoff error 1861 mean?

1861 is ADS return code 0x745, ADSERR_CLIENT_SYNCTIMEOUT: a timeout, the remote system did not respond within the ADS timeout. Beckhoff says the route setting of the remote terminal may be configured incorrectly. In the ADSREAD function block a timeout sets ERR to TRUE with ERRID 1861. Check the ADS routes on both systems and that the remote system is running and reachable. In TwinCAT Multiuser the same message can mean the remote repository is missing: check the Status tab in Multiuser Explorer and, if it repeats, restart the TwinCAT 3 AdsGitServer service on the target.

What does Beckhoff error 1804 mean?

1804 is ADS return code 0x70C, ADSERR_DEVICE_NOTFOUND: not found (files, ...). In the Tc2_System file blocks such as FB_FileOpen and FB_FileDelete Beckhoff lists it as file not found, caused by an invalid file name, path or ePath parameter. Check the full path and file name, the ePath setting, and that the file exists on the target.

What does Beckhoff error 18000 mean?

18000 is TwinCAT NC drive error 0x4650, Drive hardware not ready to operate. Beckhoff gives three reasons: the drive is in error state (hardware error), it is still starting up (for example after an axis reset that followed a hardware error, which can take several seconds), or it lacks the controller enable. Its neighbours: 18001 (0x4651) is a life counter error in the cyclic drive communication, 18005 (0x4655) means invalid I/O data for more than n NC cycles. At axis start the same condition is reported as 16933 (0x4225).

How are Beckhoff TwinCAT error numbers grouped?

The PLC shows decimal, Beckhoff's tables list hex. ADS return codes: global 0x0 to 0x1E, router 0x500 to 0x50D, general ADS 0x700 to 0x756, RTime 0x1000 to 0x101A, and as HRESULT 0x9811 followed by the code. NC errors use 0x4000 to 0x4FFF (16384 to 20479): 0x40nn general, 0x41nn channel, 0x42nn group, 0x43nn axis, 0x44nn encoder, 0x45nn controller, 0x46nn drive, 0x4Ann table, 0x4Bnn NC PLC, 0x4Cnn kinematic transformation; 0x8000 to 0x8FFF is the newer extended range.

How do I reset a TwinCAT NC axis error?

Fix the cause first. Axis errors, such as a lag error, put the axis into error state and are reset with MC_Reset from Tc2_MC2, or with F8 (Reset) on the axis Online tab in TwinCAT. In many cases this also resets the drive, but some drives need a separate reset. Function block errors clear when Execute goes FALSE, and communication errors (the block cannot reach the axis) cannot be reset: correct the configuration and trigger the block again.

What do the BK1120 I/O ERR flash codes mean?

The red I/O ERR LED shows K-bus errors; it goes out after an error-free start-up. Continuous flashing points to EMC problems. Otherwise the pulse count is the error code, paired with an error code argument: 1 pulse (EEPROM checksum, code buffer overflow, unknown data type), 2 pulses (configuration table entries), 3 pulses (K-bus command error), 4 pulses (break behind the coupler or behind terminal n), 5 pulses (register communication with terminal n), 14, 15 and 16 pulses (terminal format, number of terminals, K-bus data length). On an error the coupler goes to Stop; switch it on again once the fault is fixed.

See the moment the line stopped

Fabrico, a light MES with computer vision, syncs camera footage with machine and timeline data, so you can replay the exact moment the line stopped and review the cause next to the control's error. Cameras also catch short stops and a line that is switched on but not producing, the losses nobody writes down. Machines connect through a PLC, a Fabrico IoT device or an AI camera.
