Problems on this page:

Mix not uniform

Hits OEE: Quality

Symptoms: Samples from different points of the batch give different results, or a minor ingredient is uneven.

Blend time too short
Check the blend time against the validated recipe.
Fill level too low or too high
Fill so the product covers the ribbon but stays below the level where it cannot turn over.
Minor ingredients added in one spot
Add small ingredients along the length of the trough, or premix them.
Ribbon to trough clearance worn
Measure the clearance and repair the ribbon edges if they are worn.

Prevention: Blend samples taken from several points on new products and after repairs.

Powder leaking at the shaft seals

Hits OEE: Quality

Symptoms: Powder escapes where the shaft passes through the trough ends.

Packing or seal worn
Replace the packing or seal with the type the maker specifies.
Seal purge air off
Check the purge air supply and pressure where the seal uses one.
Shaft running out of true
Check the shaft and bearings for play.
Gland not adjusted
Adjust the gland evenly as the maker describes.

Prevention: Shaft seals checked at every clean.

Discharge valve leaking or sticking

Hits OEE: Quality

Symptoms: Product dribbles from the discharge during mixing, or the valve will not close fully.

Valve seal worn
Replace the valve seal.
Product packed into the valve seat
Clean the valve seat at every clean.
Actuator air pressure low
Check the air supply to the valve actuator.
Valve out of alignment
Realign the valve to the trough opening.

Prevention: Discharge valve tested for tightness before each batch.

Product left in the trough

Hits OEE: Performance

Symptoms: A layer of product stays in the trough after discharge and has to be scraped out.

Ribbon clearance too large
Repair or adjust the ribbon so it sweeps close to the trough.
Ribbon not running during discharge
Run the ribbon at discharge speed until the trough empties.
Cohesive product
Check moisture and fat content against the specification.
Discharge opening too small for the product
Ask the maker about a larger discharge for difficult products.

Prevention: Residue after discharge noted per product.

Motor overload on start

Hits OEE: Availability

Symptoms: The blender trips when started with a full load.

Starting under a dense full load
Start the ribbon before or during filling where the process allows.
Liquid addition turning the mix into a paste
Check the liquid quantity and rate.
Gearbox or bearings dragging
Check for drag with the trough empty.
Drive or starter settings
Check the motor protection settings against the motor data.

Prevention: Motor current recorded on start and during the blend.

Lumps forming during liquid addition

Hits OEE: Quality

Symptoms: Balls or lumps form when oil or water is sprayed into the mix.

Spray nozzles dripping instead of spraying
Clean the nozzles and check the spray pressure.
Liquid added too fast
Slow the addition rate.
Ribbon speed too low during addition
Run the ribbon at the speed set for addition.
Liquid too cold and thick
Warm the liquid to the specified temperature.

Prevention: Liquid addition rate recorded per batch.

Ribbon rubbing the trough

Hits OEE: Quality

Symptoms: A scraping noise, shiny marks on the trough or metal found by the metal detector.

Bearings worn letting the shaft drop
Replace worn bearings.
Ribbon bent by a foreign object
Inspect the ribbon and straighten or repair it.
Shaft bent
Check the shaft for run-out.
Trough distorted
Check the trough shape against the ribbon.

Prevention: Metal detection after the blender, with finds traced to their source.

Blender will not start

Hits OEE: Availability

Symptoms: The blender does not start and shows a cover or grid interlock fault.

Cover or grid not closed
Close the cover; never reach into the trough while the ribbon can turn.
Interlock switch misaligned
Adjust and test the interlock switch.
Emergency stop not reset
Reset the emergency stop after finding why it was pressed.
Wiring to the interlock damaged
Check the wiring.

Prevention: Interlocks tested on a fixed schedule.

Gearbox noise or oil leak

Hits OEE: Availability

Symptoms: The gearbox runs noisy or hot, or oil drips from it.

Oil level low or oil old
Check the level and change the oil on schedule.
Gearbox seals worn
Replace the seals.
Bearings worn
Have the gearbox inspected.
Breather blocked
Clean the breather.

Prevention: Gearbox oil and temperature checked on the maintenance round.

Stop the same fault coming back

Recurring ribbon blender stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
