Problems on this page:

Blend uniformity out of specification

Hits OEE: Quality

Symptoms: Blend samples show content outside the limits, or results vary between sample points.

Blend time or speed not as validated
Check the recipe on the controller against the batch record.
Bin filled above its working volume
Keep the fill within the working volume validated for the bin size.
Order of adding ingredients changed
Follow the addition order in the batch record.
Blend separating during discharge or transfer
Review how the bin is discharged and how far the blend falls.

Prevention: Blend results trended per product, with the recipe locked on the controller.

Bin not clamping or lifting

Hits OEE: Availability

Symptoms: The blender will not clamp the bin, or stops during the lift.

Bin not in the right position
Check the bin position and the sensors that confirm it.
Clamp hydraulics or pneumatics weak
Check the clamp pressure and look for leaks.
Bin frame out of tolerance or damaged
Inspect the bin frame and its clamping points.
Interlock not made
Check the interlock signals on the controller screen.

Prevention: Clamp pressure and bin condition checked on the maintenance plan.

Blender will not start

Hits OEE: Availability

Symptoms: The rotation does not start and the controller shows an interlock or guard fault.

Guard door or light curtain not made
Check the guards and light curtains; the rotating bin must stay guarded while it turns.
Bin lid or valve not confirmed closed
Check the lid and valve sensors.
Emergency stop not reset
Find and reset the emergency stop after checking why it was pressed.
Controller fault
Read the alarm log on the controller.

Prevention: Guard and interlock functions tested on a fixed schedule.

Vibration or noise during rotation

Hits OEE: Availability

Symptoms: The blender shakes or knocks while turning.

Load unbalanced in the bin
Check the fill level and that the bin is clamped centrally.
Gearbox or drive wear
Check the gearbox oil and listen for bearing noise.
Slew or main bearing wear
Have the main bearing checked for play.
Mounting or frame bolts loose
Check and tighten the frame bolts.

Prevention: Vibration checked on the maintenance round and compared with earlier readings.

Powder leaking from the bin

Hits OEE: Quality

Symptoms: Powder escapes at the lid or the discharge valve during blending.

Lid seal worn or damaged
Replace the lid seal and check it seats evenly.
Discharge valve seal worn
Replace the valve seal.
Lid clamps not tight
Check the lid clamps before every blend.
Bin overfilled
Keep the fill within the working volume.

Prevention: Seals inspected at every bin wash.

Slow discharge or bridging

Hits OEE: Performance

Symptoms: Powder flows slowly from the bin or stops, and needs tapping to restart.

Cohesive or moist powder
Check the moisture of the blend against its specification.
Discharge valve not fully open
Check the valve actuator and its open position.
No flow aid on a difficult product
Use the flow aid the bin offers, such as a vibrator or insert, where validated.
Bin cone angle not suited to the product
Use bins whose cone suits the powder flow.

Prevention: Discharge time recorded per batch.

Residue found after cleaning

Hits OEE: Quality

Symptoms: Visual checks or swabs find product left in the bin after cleaning.

Cleaning procedure missing a step
Review the procedure against the bin design.
Dead spots around the valve or lid
Dismantle and clean the valve and lid seals as the procedure requires.
Damaged seals trapping product
Replace damaged seals.
Inspection rushed before release
Use a checklist and good lighting for the release check.

Prevention: Cleaning verified before each bin is released for use.

Rotation speed unstable

Hits OEE: Quality

Symptoms: The rotation speed varies during the blend, or the revolutions count is wrong.

Drive settings changed
Compare the drive settings with the commissioning record.
Speed or revolution sensor faulty
Check the sensor against a manual count.
Brake dragging
Check the brake release.
Motor or drive fault
Read the drive fault log.

Prevention: Revolution count checked against the batch record on each blend.

Bin weights recorded wrong

Hits OEE: Quality

Symptoms: Weights recorded for the bin do not match the batch quantities.

Load cells not calibrated
Calibrate the load cells with certified weights.
Tare weight wrong for the bin
Check the tare weight recorded for that bin number.
Cables or load cells damaged
Inspect the load cell cables and mounts.
Bin touching the frame during weighing
Check that nothing touches the bin while it is weighed.

Prevention: Weighing system verified on a fixed schedule.

Stop the same fault coming back

Recurring IBC blender stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
