Problems on this page:

Poor fluidisation or dead zones

Hits OEE: Quality

Symptoms: Part of the bed does not move, product sits still in corners, and moisture varies across the batch.

Air flow too low for the batch
Check the fan, dampers and the air flow reading against the validated range.
Bed too deep
Reduce the batch size to the validated load.
Distributor plate or screen blocked
Clean the plate or screen after every batch.
Wet lumps settling on the plate
Check the granulation end point before the dryer.

Prevention: Bed movement checked through the sight glass at the start of each batch.

Drying takes too long

Hits OEE: Availability

Symptoms: Batches need more time than the validated cycle to reach the moisture end point.

Inlet air too cool or too humid
Check the air handling unit, the heater and the dehumidifier.
Exhaust filters blocking
Check the filter differential pressure and the cleaning cycle.
Granules wetter than normal
Check the binder addition and granulation time.
Air flow reduced
Check the fan speed and dampers.

Prevention: Inlet air temperature, humidity and drying time trended for every batch.

Filter bags blocking

Hits OEE: Availability

Symptoms: Differential pressure across the filters rises and air flow falls during the batch.

Filter shaking or blowback not working
Check the shaker drive or the pulse valves and their air supply.
Many fines in the product
Check the granule strength and size upstream.
Wet product reaching the filters
Reduce the early air flow until the surface moisture is gone.

Prevention: Filter differential pressure recorded each batch and bags inspected at each cleaning.

Product loss and fines carryover

Hits OEE: Quality

Symptoms: Yield falls and fine powder is found downstream of the filters.

Air velocity too high
Reduce the air flow to the validated range.
Torn or badly fitted filter bag
Inspect and refit or replace the bags.
Friable granules breaking in the bed
Review the granule strength with the formulation team.

Prevention: Yield reconciled for every batch.

Product over-dried or degraded

Hits OEE: Quality

Symptoms: End moisture is below the lower limit or the product shows heat damage.

Inlet temperature set too high
Check the temperature against the validated recipe.
End point detection not working
Check the product temperature probe or moisture measurement.
Batch left running after the end point
Use an automatic end of cycle.

Prevention: End point method validated and checked at each batch.

Lumps and channelling in the bed

Hits OEE: Quality

Symptoms: Air finds channels through the bed and lumps form.

Granules too wet when loaded
Correct the granulation end point.
Spray rate too high when granulating in the bed
Reduce the spray rate or raise the air flow.
Bed not fluidised at the start
Increase the air flow gradually from the start.

Prevention: Granule moisture checked before loading.

Static or explosion protection faults

Hits OEE: Availability

Symptoms: The dryer will not start on an earthing or protection system fault.

Earthing clamp not connected
Connect and check the earthing before every batch.
Explosion protection system fault
Call the specialist; never run with the protection disabled.
Filter bags without antistatic properties
Use bags of the specified antistatic type.

Prevention: Earthing checks on the batch record.

Bowl or seal leaks

Hits OEE: Quality

Symptoms: Powder escapes at the bowl joint or the inflatable seal.

Inflatable seal damaged
Replace the seal and check its air supply.
Bowl not aligned when raised
Check the lift and the bowl guides.
Product on the sealing surface
Clean the sealing faces before closing.

Prevention: Seal condition checked at each cleaning.

Guidance only. Always follow lockout/tagout and your site's safe-work procedures, and verify against OEM manuals before acting.

Stop the same fault coming back

Recurring fluid bed dryer stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
