Problems on this page:

Portion weight varying

Hits OEE: Quality

Symptoms: Formed portions are over or under weight and vary across the mould plate.

Fill pressure wrong for the product
Set the fill pressure for the recipe and temperature.
Mould plate worn
Check the plate thickness and cavities.
Product temperature or consistency changing
Keep the mass at a steady temperature.
Hopper level varying
Keep the hopper level steady.

Prevention: Portion weights checked across the plate each hour.

Torn edges or poor shape

Hits OEE: Quality

Symptoms: Portions come out with ragged edges, holes or the wrong shape.

Knock-out cups worn or misaligned
Replace or align the knock-out cups.
Product too cold or too warm
Bring the mass to the forming temperature.
Cavities not filling fully
Check the fill pressure and the feed.
Paper not supporting the portion
Check the interleaver.

Prevention: Shape checked at start-up and after each stop.

Portions sticking in the plate

Hits OEE: Availability

Symptoms: Portions stay in the cavities and the line stops.

Plate or cups dirty
Clean the plate and cups.
Product too warm and sticky
Lower the mass temperature.
Knock-out timing wrong
Adjust the timing.
Plate surface worn
Replace the plate.

Prevention: Plate cleaning at set intervals.

Paper interleaver faults

Hits OEE: Availability

Symptoms: Paper is not placed, is doubled or tears.

Paper roll or stack loaded wrong
Load as shown on the machine.
Paper cutter blunt
Replace the cutter.
Static or damp paper
Store paper dry.
Timing off
Reset the interleaver timing.

Prevention: Interleaver checked at each paper change.

Fat smearing

Hits OEE: Quality

Symptoms: Portions look smeared and fat builds up on the machine.

Mass too warm
Keep the mass colder.
Feed screw or pump working the product too hard
Check the feed speed and wear.
Grinding upstream too fine or with dull knives
Check the grinder cutting set.
Long pauses with product in the machine
Empty the machine at long stops.

Prevention: Mass temperature recorded at the hopper.

Mould plate wear or galling

Hits OEE: Availability

Symptoms: Plates wear quickly or show scoring.

Plate and fill plate clearance wrong
Set the clearance to the maker value.
Running the plate dry
Do not run without product.
Hard inclusions
Check the raw material for bone.
Wrong plate material
Use the plate material specified.

Prevention: Plate condition checked at each change.

Feed system faults

Hits OEE: Availability

Symptoms: The feed screw or pump stalls or delivers unevenly.

Frozen lumps in the mass
Temper or grind the product properly.
Feed screw worn
Replace the screw.
Drive overload
Check the drive and the product.
Hopper bridging
Check the hopper agitator.

Prevention: Feed drive current trended.

Bone or hard pieces in portions

Hits OEE: Quality

Symptoms: Bone fragments or hard pieces are found in formed product.

Bone separation upstream not working
Check the grinder bone separator.
Raw material quality
Check the incoming material.
No inspection after forming
Use X-ray or other inspection where your plan requires it.
Plate cavities trapping hard pieces
Check the plate.

Prevention: Bone checks on samples each shift.

Formed portions sticking together after the former

Hits OEE: Quality

Symptoms: Portions stick to each other on the belt or stack and tear when separated.

Interleaver paper missing or out of position
Check the paper placement so every portion lands on its own sheet.
Product too warm when stacked
Lower the mass temperature or cool the portions before stacking.
Stacker height set too low
Adjust the stacker so portions are placed, not pressed together.
Belt speed after the former too slow
Match the take-away speed to the output so portions do not overlap.

Prevention: Stack separation checked at start-up and after changes.

Stop the same fault coming back

Recurring food forming machine stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
