Problems on this page:

Uneven coating

Hits OEE: Quality

Symptoms: Some pieces carry more coating than others, or one side of the belt is lighter.

Batter viscosity off target
Measure the viscosity and correct the mix.
Batter curtain uneven
Check the curtain flow and clean the batter plates.
Product overlapping on the belt
Space the product evenly at the infeed.
Belt speed changed
Check the speed against the setting.

Prevention: Coating pick-up checked by weight on samples each hour.

Batter viscosity drifting

Hits OEE: Quality

Symptoms: The batter thickens or thins during the run.

Batter warming up
Cool the batter tank.
Mixing ratio changing
Check the dosing of water and powder.
Hydration time too short
Let the batter stand as the supplier specifies.
Recirculated batter contaminated with crumb
Change the batter at set intervals.

Prevention: Viscosity measured at set intervals.

Breading clumping

Hits OEE: Quality

Symptoms: Crumb forms lumps that stick to the product.

Batter carried into the crumb
Use the blower to remove excess batter.
High humidity in the room
Control the room conditions.
Crumb recirculated too long
Replace the crumb at set intervals.
Sieve not working
Check the crumb sieve.

Prevention: Crumb condition checked each hour.

Too much coating picked up

Hits OEE: Quality

Symptoms: Coating weight is above target and adds cost.

Blower off or set too low
Set the blower.
Batter too thick
Correct the viscosity.
Crumb bed too deep
Adjust the crumb depth.
Pressure roller set too hard
Adjust the roller.

Prevention: Pick-up weight tracked against target.

Bare spots on the product

Hits OEE: Quality

Symptoms: Patches of product have no coating.

Product surface wet or icy
Check the product surface before coating.
Gaps in the batter curtain
Clean the batter distributor.
Product overlapping
Space the product.
Crumb bed too thin
Increase the crumb depth.

Prevention: Visual check of coated product at start-up.

Crumb breaking down into fines

Hits OEE: Quality

Symptoms: The crumb gets finer and the coating looks different during the run.

Recirculation auger grinding the crumb
Check the auger speed and wear.
Crumb not replaced
Top up and replace crumb at intervals.
Sieve too coarse
Use the right sieve.
Product too wet
Dry the product surface.

Prevention: Crumb particle size checked on the line.

Belt tracking or wear

Hits OEE: Availability

Symptoms: The wire belt runs off or snags.

Belt tracking out
Track the belt.
Belt stretched or damaged
Replace the belt.
Coating build-up on rollers
Clean the rollers.
Drive sprockets worn
Replace sprockets.

Prevention: Belt checks at each cleaning.

Allergen changeover problems

Hits OEE: Quality

Symptoms: Traces of the previous batter or crumb are found after changeover.

Crumb trapped in augers and corners
Strip and clean the crumb system fully.
Batter lines not flushed
Flush the batter system.
Cleaning not verified
Verify with the test your allergen plan sets.
Shared tools not cleaned
Clean or segregate tools.

Prevention: Allergen changeover signed off before restart.

Coating falling off after frying

Hits OEE: Quality

Symptoms: Breading separates from the product in the fryer or after freezing.

Pre-dust missing or too light
Check that the pre-dust applicator covers the whole product, because batter does not stick well to a wet or icy surface.
Batter viscosity too low
Measure the viscosity and correct the mix before adjusting anything else.
Too long between coating and frying
Move coated product to the fryer quickly so the batter does not drain off.
Product surface temperature wrong
Check the product temperature at the infeed against the specification.

Prevention: Coating adhesion checked on fried samples each shift.

Pre-dust applicator uneven

Hits OEE: Quality

Symptoms: Some pieces carry thick flour patches and others almost none.

Flour bed depth uneven
Set the flour depth evenly across the belt.
Sifter screen blocked
Clean the sifter and remove lumps from the flour.
Shaker or blower setting wrong
Adjust the shaker and blower to remove loose flour evenly.
Damp flour from the room
Keep flour bags closed and the room conditions stable.

Prevention: Pre-dust coverage checked on samples at start-up.

Stop the same fault coming back

Recurring batter and breading machine stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
