Problems on this page:

Uneven injection

Hits OEE: Quality

Symptoms: Pump-up varies from piece to piece and across the belt.

Blocked needles
Clean the needles and check the brine filter.
Brine pressure varying
Check the pump and the pressure setting.
Belt step not matched to the needle pattern
Set the step so the product is injected evenly.
Product temperature varying
Keep the product at the temperature the process sets.

Prevention: Pump-up checked on samples each hour.

Needles blocking

Hits OEE: Availability

Symptoms: Needles stop delivering brine and need frequent cleaning.

Brine not filtered enough
Check the filters on the return.
Undissolved ingredients in the brine
Mix the brine fully before use.
Cleaning not removing residue
Clean the needle head as the maker describes.
Brine used too long
Replace the brine at the interval set.

Prevention: Needle head cleaning on the shift checklist.

Broken needles

Hits OEE: Quality

Symptoms: A needle breaks and a fragment may be in the product.

Needles hitting bone
Use needles with spring retraction and check the product.
Worn needles
Replace needles on a schedule.
Stripper plate set wrong
Set the stripper for the product height.
Product frozen or too hard
Temper the product.

Prevention: Needle count checked at every shift end and metal detection after the line.

Brine foaming

Hits OEE: Quality

Symptoms: Foam builds in the brine tank and air reaches the needles.

Return flow splashing into the tank
Route the return below the brine level.
Protein in recirculated brine
Filter the brine and replace it on schedule.
Mixing too vigorous
Reduce the mixer speed.
Ingredient causing foam
Check the recipe with the supplier.

Prevention: Brine tank checked at each start.

Brine temperature rising

Hits OEE: Quality

Symptoms: The brine warms during the run.

Pump heat in recirculation
Cool the brine tank.
Chiller fault
Check the brine chiller.
Warm room
Check the room temperature.
Brine made with warm water
Prepare brine cold.

Prevention: Brine temperature logged each hour.

Product damaged or marked

Hits OEE: Quality

Symptoms: Visible needle marks or torn product.

Needle diameter too large
Use finer needles for delicate products.
Injection pressure too high
Lower the pressure.
Stripper pressing too hard
Adjust the stripper.
Needle tips damaged
Replace damaged needles.

Prevention: Product appearance checked at start-up.

Microbial counts rising in the brine

Hits OEE: Quality

Symptoms: Brine or product samples show higher counts.

Brine recirculated too long
Set a maximum brine life.
Filters not cleaned
Clean the filters at the set frequency.
Cleaning of the brine circuit incomplete
Clean the whole circuit, not only the needle head.
Brine too warm
Keep the brine cold.

Prevention: Brine sampling at the frequency your food safety plan sets.

Belt or step drive faults

Hits OEE: Availability

Symptoms: The belt slips, steps unevenly or stops.

Belt worn
Replace the belt.
Drive sprockets worn
Replace the sprockets.
Step mechanism out of adjustment
Adjust the step.
Product build-up on the belt
Clean the belt.

Prevention: Belt condition on the weekly round.

Brine pump losing pressure

Hits OEE: Availability

Symptoms: Injection pressure falls during the run and the pump sounds rough or cavitates.

Suction filter on the brine tank blocked
Clean the suction filter at every brine change and more often when the brine carries protein or spice particles.
Brine level in the tank too low
Keep the tank above the minimum level so the pump does not draw in air with the brine.
Pump seals or valves worn
Replace the pump seals and valves at the interval the maker sets, and keep a seal kit at the line.
Pressure regulator drifting
Check the regulator setting against a test gauge and replace a regulator that will not hold its setting.

Prevention: Injection pressure recorded at start-up and each hour.

Brine dripping out of the product

Hits OEE: Quality

Symptoms: Product loses brine on the belt after injection and the retained pump-up is lower than the injected amount.

Injection pressure higher than the product can hold
Lower the pressure and inject more slowly so the brine stays in the muscle.
Product too cold and firm
Temper the product to the process temperature so the tissue takes up brine evenly.
Too long a wait before tumbling or massaging
Move injected product to the tumbler without delay.
Brine recipe changed
Check the phosphate and salt levels against the recipe.

Prevention: Pump-up measured right after injection and again after resting.

Stop the same fault coming back

Recurring brine injector stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
