Problems on this page:

Loader not filling

Hits OEE: Availability

Symptoms: The loader runs its cycle but delivers little or no material to the machine.

Loader filter blocked
Clean or replace the filter and check the filter cleaning function.
Vacuum pump or blower fault
Check the pump, its filter and the vacuum level.
Material bridging at the pick-up
Check the pick-up lance or box and the material flow in the container.
Air leaks in the line
Check the hoses, clamps and couplings.

Prevention: Loader filters cleaned on the shift checklist.

Filters blocking quickly

Hits OEE: Availability

Symptoms: Filters need cleaning many times per shift.

Fines or dust in the material
Use a dust separator or a fines remover.
Filter cleaning blow-back not working
Check the cleaning air and valve.
Filter type not suited to the material
Use a filter matched to the dust.
Regrind with fluff
Remove fluff before conveying.

Prevention: Filter cleaning frequency recorded by material.

Discharge flap not sealing

Hits OEE: Availability

Symptoms: The loader loses vacuum because the flap at the bottom does not close.

Flap seal worn
Replace the flap seal.
Pellets trapped under the flap
Clean the flap seat.
Counterweight or hinge stiff
Free the hinge and set the counterweight.
Flap sensor out of position
Adjust the sensor.

Prevention: Flap seal inspected weekly.

Wear holes in the conveying lines

Hits OEE: Availability

Symptoms: Lines wear through at bends, especially with glass-filled material.

Abrasive material at high speed
Use wear-resistant bends and lower the conveying speed.
Sharp bends
Use long-radius bends.
Hoses used where steel pipe is needed
Use rigid pipe for the main runs.
No inspection of wear points
Check the bends on a schedule.

Prevention: Bends checked monthly on lines carrying filled materials.

Wrong material delivered to the machine

Hits OEE: Quality

Symptoms: A machine receives the wrong grade or colour.

Hoses swapped at the manifold
Use coded couplings that only fit the right station.
Containers not labelled
Label every container and lance.
Central system recipe wrong
Check the material assignment at job change.
Old material left in the line
Empty the line at material changes.

Prevention: Material check signed at each job change.

Pellet damage and angel hair

Hits OEE: Quality

Symptoms: Strings and dust form from pellets in the line and cause feeding and quality problems.

Conveying speed too high
Reduce the air speed to what keeps the line clear.
Smooth-wall bends causing friction heat
Use bends designed to reduce angel hair.
Long conveying distances
Shorten runs where possible.
Soft material conveyed hot
Let the material cool before conveying.

Prevention: Line condition checked for strings at each PM.

Level sensor faults

Hits OEE: Availability

Symptoms: The loader overfills or the machine runs empty.

Sensor dirty
Clean the sensor.
Sensor sensitivity wrong for the material
Adjust the sensor for the material.
Sensor in the wrong position
Set the sensor at the right height.
Wiring damage
Check the cable.

Prevention: Sensor function checked at material changes.

Dried material picking up moisture

Hits OEE: Quality

Symptoms: Material leaves the dryer dry but parts show moisture defects.

Material sitting in the line between cycles
Purge the line after each load so dry material does not wait in it.
Conveying with humid room air
Use dry air conveying for sensitive materials.
Loader too large for the throughput
Size the loader so material does not wait long at the machine.
Leaks drawing in room air
Fix leaks in the dryer to machine line.

Prevention: Moisture checked at the machine on sensitive materials.

Stop the same fault coming back

Recurring vacuum loader stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
