Problems on this page:

Come-up time too long

Hits OEE: Availability

Symptoms: The retort takes longer than the scheduled process allows to reach the sterilising temperature.

Steam supply pressure low
Check the boiler pressure and the steam line to the retort.
Failed steam traps or drains
Check the traps and condensate drains.
Vent schedule not followed in a steam retort
Follow the venting schedule exactly so air is removed.
Load heavier than the validated load
Load the retort only as the validated loading pattern allows.

Prevention: Come-up time recorded for every cycle and reviewed.

Uneven temperature in the load

Hits OEE: Quality

Symptoms: Heat distribution tests or product checks show cold spots in the load.

Blocked spray nozzles or distributors
Clean the spray system and check the water flow.
Loading pattern differs from the validated one
Load the baskets and dividers exactly as validated.
Circulation pump flow low
Check the pump and its strainer.
Air left in a steam retort
Check the vents and the venting schedule.

Prevention: Heat distribution studies repeated after any change to the retort or the loading.

Process deviation in the scheduled process

Hits OEE: Quality

Symptoms: A cycle does not meet the time and temperature of the scheduled process.

Temperature sensor out of calibration
Calibrate the sensors against the reference thermometer on the schedule your process authority sets.
Wrong process selected
Lock the process selection to the product being loaded.
Supply interruption during the hold
Check steam and water supply stability and the alarms.

Prevention: Every deviation is held and evaluated through the procedure your process authority approves.

Containers deformed or seals failing

Hits OEE: Quality

Symptoms: Cans peak or panel, pouches burst, or seals open after the cycle.

Overpressure profile wrong during heating or cooling
Check the pressure profile for the container type.
Pressure control valve unstable
Service the valve and check the air supply.
Cooling too fast
Check the cooling ramp settings.
Container or seal quality
Check the seams or seals before loading.

Prevention: Container integrity checked after the first cycle of each product.

Door seal leaks or door will not lock

Hits OEE: Availability

Symptoms: Steam or water escapes at the door, or the cycle will not start because the door is not confirmed closed.

Door gasket worn or damaged
Replace the gasket and check the seat.
Locking mechanism out of adjustment
Adjust the locking and its sensors.
Debris on the door seat
Clean the seat at every load.

Prevention: Door gasket checked at each shift; door safety interlocks never bypassed.

Cooling slow or cooling water contaminated

Hits OEE: Quality

Symptoms: Cooling takes longer than set, or cooling water tests fail.

Cooling water heat exchanger fouled
Clean the heat exchanger.
Cooling water treatment not controlled
Check the treatment and test the water at the frequency your plan sets.
Cooling water pump flow low
Check the pump and valves.

Prevention: Cooling water quality tested and recorded.

Pressure control unstable

Hits OEE: Quality

Symptoms: The retort pressure swings during the cycle.

Air supply pressure low or varying
Check the compressed air supply to the retort.
Control valve sticking
Service the valve.
Controller tuning wrong
Retune the pressure loop.

Prevention: Pressure trends reviewed for each cycle.

Temperature readings disagree

Hits OEE: Quality

Symptoms: The recorder, controller and reference thermometer show different temperatures.

Sensor drift
Calibrate or replace the sensor.
Sensor pocket fouled
Clean the sensor well.
Wiring or transmitter fault
Check the wiring and the transmitter.

Prevention: Readings compared at every cycle and the difference logged.

Stop the same fault coming back

Recurring retort stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
