Problems on this page:

Blocks not frozen in the set time

Hits OEE: Quality

Symptoms: Blocks come out with a soft core, or the freezing time has to be extended to reach the target temperature.

Refrigerant supply to the plates too low
Check the liquid supply, the feed valves and the suction pressure at the freezer with the refrigeration staff.
Oil collected inside the plates
Have oil drained from the plates and the surge drum as the plant procedure sets.
Poor contact between plates and product
Fill trays evenly to the specified height so both plates press on the whole block.
Product loaded warmer than planned
Check the product temperature at loading and the time it waits before freezing.

Prevention: Core temperature of sample blocks checked at the end of each cycle.

Uneven freezing between stations

Hits OEE: Quality

Symptoms: Blocks from some stations are colder than others at the end of the same cycle.

Refrigerant distribution uneven between plates
Check the distribution headers and valves, and that each plate hose is open.
Plate hose kinked or partly blocked
Inspect the flexible hoses for kinks and damage.
Plates not closing parallel
Check the plate guides and the hydraulic system so every station closes evenly.
Ice left on some plates
Defrost fully and remove ice before loading.

Prevention: Block temperatures checked across all stations on a sample basis.

Plates not closing or opening

Hits OEE: Availability

Symptoms: The plate pack does not close fully, closes slowly or will not open after the cycle.

Hydraulic pressure low
Check the hydraulic pump, oil level and relief valve setting.
Cylinder seals leaking
Repair leaking cylinders and check the oil for contamination.
Spacers or frames out of place
Check spacers and block frames are in their positions before closing.
Ice between the plates
Remove ice and find why water reached the plates.

Prevention: Hydraulic oil level and pressure on the daily checklist.

Blocks sticking after defrost

Hits OEE: Availability

Symptoms: Blocks stay frozen to the plates and have to be forced out.

Defrost time too short
Lengthen the defrost until blocks release cleanly.
Hot gas defrost valve not opening
Have the defrost valve and its controls checked by refrigeration staff.
Defrost gas pressure low
Check the hot gas supply pressure during defrost.
Trays or frames damaged
Replace bent trays and frames that grip the block.

Prevention: Release problems recorded per station.

Refrigerant leak at the plate hoses

Hits OEE: Availability

Symptoms: The gas detector alarms near the freezer, or oil and frost appear at a hose joint.

Flexible hose worn from movement
Follow the site emergency plan for leaks; only trained and equipped refrigeration staff isolate and replace the hose.
Hose connection loose
Have the connection remade and leak tested.
Hose damaged by loading equipment
Protect the hoses from carts and forks.
Hoses past their replacement interval
Replace hoses on the interval the maker sets, not only after a leak.

Prevention: Hose inspection and gas detector tests on a fixed schedule.

Blocks deformed or damaged

Hits OEE: Quality

Symptoms: Blocks come out bulged, cracked or with broken corners.

Trays overfilled
Fill to the marked level.
Closing pressure too high for the product
Set the plate pressure for the product.
Block frames bent
Replace bent frames.
Rough handling at unloading
Use the unloading aids instead of striking the blocks.

Prevention: Block shape checked at unloading.

Ice building up on the plates

Hits OEE: Performance

Symptoms: A layer of ice grows on the plates and freezing slows down over the day.

Humid air entering the freezer area
Keep doors and curtains closed and check the room dehumidifier.
Defrost not completing
Check the defrost cycle runs to the end.
Water left after cleaning
Dry the plates before starting refrigeration.
Wet packs loaded
Drain product and wipe trays before loading.

Prevention: Plate surfaces checked at each loading.

Slow loading and unloading

Hits OEE: Performance

Symptoms: The freezer waits for loading or unloading longer than the freezing cycle itself.

Trays not ready when the cycle ends
Prepare the next load of trays during the freezing cycle.
Too few people at unloading
Plan staff for the end of each cycle.
Blocks sticking and needing force
Fix the defrost causes listed above.
Unloading aids not used
Use the pushers or lifting aids provided.

Prevention: Load and unload times recorded per cycle.

Plate surfaces damaged

Hits OEE: Quality

Symptoms: Plates show dents, scratches or corrosion that mark the blocks and trap dirt.

Tools used to free stuck blocks
Free blocks by defrosting, not with tools.
Cleaning chemicals attacking the plate material
Use cleaning chemicals approved for the plate material.
Trays dropped onto plates
Load trays with care and use guides.
Old damage not repaired
Plan plate repair or replacement during shutdowns.

Prevention: Plate condition inspected during cleaning.

Guidance only. Always follow lockout/tagout and your site's safe-work procedures, and verify against OEM manuals before acting.

Stop the same fault coming back

Recurring plate freezer stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
