Registration drift between stations

Hits OEE: Quality

Symptoms: Colour-to-colour misregister grows during the run, restarts need long re-set, waste climbs.

Web tension instability
Check dancer or load-cell tension loops zone by zone; service brakes and drives that hunt.
Register marks or sensors contaminated
Clean sensors and verify mark contrast on the substrate; a misread mark walks the register.

Ink viscosity drift
Automate or schedule viscosity checks; solvent balance drifts with temperature and time.
Doctor blade worn or badly set
Replace blades on cadence and set angle and pressure to spec; a tired blade leaves an ink film that bridges dots.
Plate swelling
Match plate compound to the ink system; swollen plates gain and smear.

Web breaks

Splice quality

Tension spikes on speed changes
Tune acceleration ramps and tension control so zones track through speed changes.
Edge nicks from upstream slitting
Audit unwind rolls for edge damage; a nicked edge tears at the first stress riser.
Brittle substrate
Condition material to the pressroom environment; cold, dry film snaps at tensions paper shrugs off.
