Problems on this page:

Bottles discharged misoriented or upside down

Hits OEE: Performance

Symptoms: Downstream filler faults on flipped bottles, operators hand-correcting at the outfeed.

Change parts wrong or worn
Verify the correct sleeve and selector set for the bottle and replace worn orientation parts.
Hopper level too high or low
Keep the working level in band; flooding the bowl overwhelms the selectors.
Air jets or sensors misadjusted
Reset orientation air jets and confirm sensor timing for the format.

Prevention: Format change checklist with first-off checks, change-part condition audits, hopper level control.

Jams in the bowl, elevator or chutes

Hits OEE: Availability

Symptoms: Repeat blockages at the same spot, elevator belt slipping, bottles wedged at transfer points.

Static or dusty bottles
Add ionisation and keep bulk bottle supplies covered; dusty rPET bridges in chutes.
Damaged or lightweight bottle lots
Audit incoming bottles; short-shot or ovalised bottles wedge where good ones flow.
Worn transfer guides
Polish or replace guides and verify gaps at every transfer for the format.

Prevention: Incoming bottle audits, transfer gap checks at changeover, chute and guide wear PM.

Bottle scuffing and damage

Hits OEE: Quality

Symptoms: Scuff rings and scratches visible after labelling, cosmetic rejects, customer complaints on premium SKUs.

Overfilled bowl churning bottles
Lower the working level so bottles single out quickly instead of grinding against each other.
Rough or worn contact surfaces
Replace worn liners and polish contact points; renew UHMW wear strips.
Excessive backpressure at discharge
Balance line speeds so bottles do not dwell and spin against guides.

Prevention: Bowl level discipline, wear-strip PM, line balance review per format.

Bottles tipping at the outfeed

Hits OEE: Availability

Symptoms: Bottles fall over leaving the unscrambler or on the conveyor after it.

Speed mismatch at the discharge
Match discharge and conveyor speeds.
Air conveyor settings wrong
Set air pressure and guide height for the bottle.
Light bottles without support
Add guides along the outfeed.

Prevention: Outfeed settings per bottle on the format sheet.

Unscrambler starving the filler

Hits OEE: Performance

Symptoms: The filler waits for bottles while the unscrambler runs.

Hopper or elevator feed uneven
Check hopper level control and elevator feed.
Bowl speed set too low
Set bowl speed for the line rate.
Too many bottles rejected for orientation
Fix the orientation causes so fewer bottles go round again.

Prevention: Unscrambler output tracked against filler demand.

Damaged bottles or debris reaching the line

Hits OEE: Quality

Symptoms: Cracked or deformed bottles, cardboard or film pieces in the bottle flow.

No reject for damaged bottles
Fit a reject or inspection for damaged bottles.
Debris from bulk packaging tipped into the hopper
Remove bulk packaging fully before tipping and check the hopper.
Bottles damaged in the bowl
See bottle scuffing and damage.

Prevention: Hopper loading standard that keeps packaging debris out.

Hopper bridging or uneven feed

Hits OEE: Availability

Symptoms: Bottles hang up in the hopper, the elevator runs empty then floods.

Bottles tangling in the hopper
Check hopper wall angle and agitation settings.
Worn elevator cleats
Replace worn cleats.
Level sensor dirty or misplaced
Clean and position the level sensor.

Prevention: Hopper and elevator checks during planned maintenance.

Slow format changes

Hits OEE: Availability

Symptoms: Changing bottle format takes long and the first bottles jam.

Change parts not marked
Mark change parts by format and position.
No storage for change parts
Keep parts on a format cart next to the machine.
Adjustments by feel
Fit scales or counters and record settings per format.

Prevention: Format change steps written and practised.

Stop the same fault coming back

Recurring bottle unscrambler stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
