Problems on this page:

Wire breaks

Hits OEE: Availability

Symptoms: The wire snaps during drawing and the machine has to be rethreaded.

Worn or damaged die
Inspect the dies and replace those with worn or damaged bores.
Reduction per pass too high
Review the die sequence so each pass reduces within the limit for the material.
Poor lubrication
Check the lubricant level, type and condition.
Inclusions or defects in the rod
Check the rod quality with the supplier.

Prevention: Breaks logged by die position to find the weak pass.

Diameter out of tolerance

Hits OEE: Quality

Symptoms: The finished wire is too thick, too thin, or varies along the coil.

Finishing die worn
Replace the finishing die.
Wrong die fitted
Check the die size against the job.
Measurement not calibrated
Calibrate the gauge.

Prevention: Diameter measured at the start and end of each coil.

Surface defects on the wire

Hits OEE: Quality

Symptoms: Scratches, scale or dull patches appear on the wire.

Damaged die bore
Replace the die.
Scale not fully removed from the rod
Check the descaling step.
Contaminated lubricant
Clean or replace the lubricant.

Prevention: Surface checked at each coil change.

Lubricant not coating the wire

Hits OEE: Quality

Symptoms: Dies run hot and the wire shows signs of poor lubrication.

Lubricant too wet or caked in the box
Stir or change the soap in the die box.
Rod coating not suited
Check the rod pre-coating.
Lubricant temperature wrong
Check the cooling of the die box.

Prevention: Die box condition checked each shift.

Capstan wear or grooving

Hits OEE: Availability

Symptoms: Grooves form on the capstans and the wire is marked or slips.

Wire slipping on the capstan
Check the number of wraps and the tension.
Capstan surface worn
Resurface or replace the capstan.
Abrasive scale reaching the capstan
Improve the descaling.

Prevention: Capstan surfaces inspected monthly.

Wire and dies overheating

Hits OEE: Quality

Symptoms: The wire comes off hot and its properties change.

Cooling water flow to capstans or dies low
Check the cooling water flow and temperature.
Speed too high for the cooling
Reduce the speed.
Lubrication poor
Fix the lubrication.

Prevention: Wire temperature checked on new products.

Take-up or spooler faults

Hits OEE: Availability

Symptoms: Coils wind unevenly, tangle, or the spooler stops.

Traverse out of adjustment
Adjust the traverse pitch and limits.
Tension control fault
Check the dancer or tension control.
Spool or carrier damaged
Replace damaged spools.

Prevention: Spooler checked at each coil change.

Rod end welds failing

Hits OEE: Availability

Symptoms: The butt weld between rod coils breaks in the machine.

Weld settings wrong for the rod
Set the welder for the rod size and grade.
Weld not annealed or trimmed
Anneal and trim the weld as the procedure states.
Dirty rod ends
Clean the ends before welding.

Prevention: Test weld bent before production after any setting change.

Wire properties out of specification

Hits OEE: Quality

Symptoms: Tensile strength or elongation tests on the finished wire fail.

Total reduction changed
Check the die sequence against the approved schedule for the product.
Annealing step not correct
Check the annealing temperature and time where the process uses it.
Rod chemistry outside the specification
Review the rod certificate with the supplier.
Wire running too hot during drawing
Check the cooling and lubrication so heat does not change the properties.

Prevention: Mechanical tests on samples from each coil at the frequency your quality plan sets.

Dies wearing quickly

Hits OEE: Availability

Symptoms: Dies need regrinding or replacing much sooner than usual.

Poor lubrication in the die box
Keep the lubricant level and condition right in every box.
Scale on the rod
Improve descaling before the first die.
Die material not suited to the product
Ask the die supplier for the right grade.
Die holder misaligned
Align the die holders so the wire enters straight.

Prevention: Die life recorded by position and product.

Stop the same fault coming back

Recurring wire drawing machine stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
