Problems on this page:

Reading differs from a reference thermometer

Hits OEE: Quality

Symptoms: A check with a calibrated thermometer shows the sensor reading high or low.

Sensor not inserted deep enough
Check the insertion depth so the tip sits in the process, not near the pipe wall.
Thermowell fouled or with an air gap
Clean the thermowell and use a sensor that fits it closely.
Sensor drifted with age
Compare the sensor with a reference and replace it if it is outside tolerance.
Wrong sensor type set in the transmitter
Check the sensor type, such as RTD or thermocouple type, configured in the transmitter or input card.

Prevention: Critical temperature sensors checked against a reference at the interval the quality system sets.

Reading jumps or shows open circuit

Hits OEE: Availability

Symptoms: The reading jumps, goes to full scale or shows a sensor break.

Broken wire or loose terminal
Check the connections in the head and at the input card.
Sensor element broken by vibration
Check the mounting and use a vibration-resistant sensor where needed.
Moisture in the sensor head
Dry the head and replace the cover seal.
Extension cable of the wrong type on a thermocouple
Check that the extension cable matches the thermocouple type.

Prevention: Sensor faults recorded by tag.

Slow response

Hits OEE: Quality

Symptoms: The reading lags behind the real process temperature, and control overshoots.

Thermowell too thick for the duty
Check the thermowell design against the response the control loop needs.
Air gap between sensor and thermowell
Use the right sensor diameter or heat transfer paste where allowed.
Sensor damped too much
Check the damping in the transmitter.
Sensor in a dead zone
Move the sensor to a place with flow.

Prevention: Response compared after any sensor change.

Electrical noise on the signal

Hits OEE: Quality

Symptoms: The temperature reading shows noise or spikes near drives and heaters.

Cable run beside power cables
Separate the signal cable from power cables.
Screen not earthed correctly
Earth the screen at one end as the design requires.
Ground loop
Check for multiple earth points.
Heater element leakage
Check heaters for insulation faults.

Prevention: Noise checked after installation changes.

Sensor failing in high temperature

Hits OEE: Availability

Symptoms: Sensors in furnaces, ovens or kilns fail much sooner than expected.

Sensor type rated too low for the temperature
Check the sensor type and its rating against the highest process temperature.
Protection tube attacked by the atmosphere
Check the protection tube material for the furnace atmosphere.
Repeated heating and cooling
Check whether a sensor type built for thermal cycling is needed.
Mechanical damage during loading
Protect the sensor from loads and tools moving past it.

Prevention: Sensor life recorded per position.

Hygiene problems

Hits OEE: Quality

Symptoms: Hygiene swabs fail at temperature sensor fittings on food or pharma lines.

Fitting not hygienic
Use hygienic process connections without crevices.
Thermowell scratched or dented
Replace damaged thermowells.
Cleaning not reaching the sensor
Check the flow and spray coverage at the sensor during cleaning.
Seal failed
Replace the seal with the approved material.

Prevention: Swabs taken at sensor points after cleaning.

Calibration overdue

Hits OEE: Quality

Symptoms: No one can show when a critical temperature sensor was last checked.

No calibration schedule for the sensor
Add the sensor to the calibration plan with an interval based on how critical it is.
Sensor not tagged
Fit a tag with the asset number and the next check date.
Records kept in different places
Keep calibration records against the asset in one system.
Critical points not identified
Mark which sensors affect product safety, quality or compliance.

Prevention: Calibration status reviewed monthly.

Wrong reading after replacement

Hits OEE: Quality

Symptoms: The reading changes after a sensor is replaced, although the process did not.

Different sensor type fitted
Check that the new sensor type matches the configuration.
Different insertion length
Check the length so the tip sits at the same point.
Transmitter configuration not loaded
Load the saved configuration into the transmitter.
Wires swapped at the terminals
Check the wiring against the drawing.

Prevention: Reading checked against a reference after every replacement.

Stop the same fault coming back

Recurring temperature sensor stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
