Problems on this page:

Ring formation or material buildup

Hits OEE: Performance

Symptoms: Rising drive torque and amps, restricted material flow, hot spots, unstable zone temperature.

Unstable flame or fuel-air ratio
Stabilise the flame; tune fuel-air and burner position to hold a steady flame shape.
Feed chemistry or moisture variation
Control the feed blend and moisture; manage the alkali and sulphur balance.
Temperature profile out of range
Adjust firing to hold the target burning-zone temperature.
Insufficient shell cooling at the ring zone
Apply shell cooling or air cannons where fitted to break up rings.

Prevention: Combustion tuning, feed-quality control, temperature-profile monitoring, scheduled ring watch.

Refractory failure or hot shell spots

Hits OEE: Availability

Symptoms: Red or hot patches on the shell by thermal scan, falling brick, unplanned outages.

Thermal cycling and overheating
Stabilise operation; avoid rapid temperature swings and repeated stops that spall brick.
Shell ovality or mechanical flexing
Check tyre and roller wear and shell roundness; correct alignment.
Wrong brick spec or poor install
Use zone-correct refractory; verify keying and installation quality.
Coating loss exposing brick
Restore a stable protective coating through flame and feed control.

Prevention: Shell thermal scanning, alignment and ovality checks, correct refractory selection, stable-coating management.

Air in-leakage at the seals

Hits OEE: Performance

Symptoms: High excess oxygen and false air, poor fuel efficiency, unstable draft, dusting at the seals.

Worn inlet or outlet end seals
Replace or adjust the graphite, leaf or pneumatic end seals.
Failed seal springs or lamellas
Renew the springs and lamellas and set correct contact pressure.
Shell distortion at the seal face
True up the seal face and correct alignment so the seal tracks.
Draft or pressure balance off
Rebalance the ID and FD fans and dampers to control false air.

Prevention: Seal inspection and PM, draft-balance monitoring, oxygen and false-air trending.

Drive or girth-gear vibration and misalignment

Hits OEE: Availability

Symptoms: Gear noise, uneven tooth wear, high vibration, shell wobble at the tyres.

Girth-gear or pinion misalignment or backlash
Set root clearance and backlash to spec; align the pinion to the girth gear.
Worn support rollers or tyres
Skew-adjust the rollers; regrind or replace worn tyres and rollers.
Poor gear lubrication
Correct the spray-lube type, coverage and timing on the open gear.
Shell axial float mismanaged
Adjust roller skew to keep thrust and float within limits.

Prevention: Alignment and backlash checks, roller and tyre wear monitoring, gear-lube management, thrust and float control.

Burner flame problems

Hits OEE: Quality

Symptoms: A long, lazy or impinging flame and an unstable burning zone temperature.

Burner tip worn or damaged
Inspect and replace the burner tip.
Primary air settings wrong for the fuel
Set the primary air for the fuel being fired.
Fuel quality or fineness changed
Check the fuel against its specification.
Burner position off the kiln axis
Check and reset the burner alignment.

Prevention: Flame shape and burning zone temperature checked each shift.

Build-up at the feed end

Hits OEE: Availability

Symptoms: Build-up in the inlet chamber or riser restricts gas flow and draft rises.

Sticky feed chemistry
Check the feed chemistry and its volatile content.
Air cannons not firing
Check the air cannons and their valves.
Cleaning rounds missed
Clean the inlet on a fixed schedule.

Prevention: Inlet pressure and draft trended.

Support roller bearings running hot

Hits OEE: Availability

Symptoms: Hot support roller bearings and temperature alarms.

Lubrication fault
Check the oil level, the oil and the lubrication device.
Roller skew pushing thrust onto the bearing
Adjust the rollers only as the maker describes, in small steps.
Cooling water low
Check the bearing cooling water.

Prevention: Bearing temperatures trended per roller station.

Product under-burnt or over-burnt

Hits OEE: Quality

Symptoms: Product quality tests miss the target in either direction.

Temperature profile wrong
Check the profile along the kiln.
Kiln speed changing the residence time
Check the speed against the feed rate.
Feed chemistry changed
Check the feed analysis.

Prevention: Product tests each shift.

Stop the same fault coming back

Recurring rotary kiln stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
