Problems on this page:

Batch properties varying

Hits OEE: Quality

Symptoms: Rheometer, viscosity or hardness results vary from batch to batch of the same compound.

Ingredient weighing errors
Check the scales and the weighing records for each batch.
Mixing cycle ended on time instead of energy or temperature
Check the end criteria in the mixing recipe against the approved method.
Rotor or chamber temperature control unstable
Check the temperature control unit and the cooling water flow to rotors and chamber.
Ram pressure varying
Check the ram air or hydraulic pressure during the cycle.

Prevention: Batch test results charted per compound.

Dump temperature too high

Hits OEE: Quality

Symptoms: Batches dump hotter than the recipe allows, risking scorch.

Cooling water flow or temperature to the rotors wrong
Check the cooling water supply and the temperature control unit.
Fill factor too high
Check the batch weight against the chamber volume in the recipe.
Rotor speed too high in the final stage
Check the speed profile in the recipe.
Rotor tips or chamber worn
Measure the clearances at the next planned stop.

Prevention: Dump temperature recorded for every batch.

Poor dispersion of fillers

Hits OEE: Quality

Symptoms: Undispersed filler or black specks appear in the compound.

Mixing time or energy too low
Check the mixing energy reached against the recipe.
Filler added at the wrong step
Check the order of addition in the recipe.
Rotor clearance too large from wear
Measure the rotor tip clearance and plan rebuilding.
Ram not seating, so material stays in the throat
Check the ram position and pressure during mixing.

Prevention: Dispersion checked on samples per compound.

Dust seal leaking

Hits OEE: Availability

Symptoms: Compound or powder leaks out at the rotor end seals.

Dust stop rings worn
Replace the dust stop rings or adjust them as the maker specifies.
Seal lubrication oil flow wrong
Check the dust stop oil supply and flow.
Rotor end play from bearing wear
Check rotor axial play.
Batch too large
Check the fill factor.

Prevention: Dust stop leakage checked each shift.

Drop door not sealing or not opening

Hits OEE: Availability

Symptoms: The drop door leaks or sticks, delaying discharge.

Door seal faces worn or coated with compound
Clean the door sealing faces and check them for wear.
Door latch hydraulics weak
Check the hydraulic pressure and the latch cylinder.
Door position sensors faulty
Check the door open and closed sensors.
Hot compound sticking to the door
Check the door cooling.

Prevention: Door cycles and faults recorded.

Main drive or gearbox faults

Hits OEE: Availability

Symptoms: The main drive trips or the gearbox runs hot or noisy.

Overload from too large or too cold a batch
Check the batch weight and the temperature of the ingredients.
Gearbox oil low or degraded
Check the oil level, temperature and condition.
Gearbox bearings wearing
Check vibration and oil analysis results.
Motor cooling poor
Check the motor fan and filters.

Prevention: Drive current and gearbox temperature trended.

Hopper or feed door problems

Hits OEE: Availability

Symptoms: Ingredients hang up in the feed hopper or the feed door does not close.

Material bridging in the hopper
Check the hopper walls and the order in which materials are dropped.
Feed door actuator weak
Check the feed door actuator pressure and its cylinder seals.
Door seal coated
Clean compound and powder off the feed door seal.
Sensor faults
Check the feed door position sensors and their targets.

Prevention: Feed faults recorded per shift.

Dust and fume in the mixing area

Hits OEE: Availability

Symptoms: Dust and fume escape into the mixing area.

Extraction at the hopper weak
Check the extraction airflow and filter; rubber chemical dust must be kept out of the breathing zone.
Powders dropped too fast
Use bags designed to go into the mixer or slow the addition.
Dust stops leaking
Work through the dust seal causes.
Filter of the dust collector blocked
Change the filter elements.

Prevention: Extraction airflow checked weekly.

Guidance only. Always follow lockout/tagout and your site's safe-work procedures, and verify against OEM manuals before acting.

Stop the same fault coming back

Recurring internal mixer stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
