Problems on this page:

Poor surface finish or slow cutting

Hits OEE: Quality

Symptoms: Rough finish, slow material removal, inconsistent results.

Wrong power/energy settings
Tune the spark parameters for the finish/speed.
Poor flushing
Improve dielectric flushing to clear debris.
Electrode or wire condition
Check the electrode/wire and contacts.

Prevention: Validated settings, good flushing, electrode/wire upkeep.

Wire breaks (wire EDM)

Hits OEE: Availability

Symptoms: Frequent wire breaks, stops and re-threads, lost time.

Excess power or poor flushing
Reduce energy in the cut; improve flushing.
Wire tension or guides
Set tension; check/replace worn guides.
Contaminated dielectric
Filter/replace the dielectric; check resistivity.

Prevention: Energy/flushing balance, guide and tension care, dielectric quality.

Arcing, short circuits or flushing issues

Hits OEE: Quality

Symptoms: Arcing/burn marks, frequent shorts, unstable machining.

Debris not cleared (flushing)
Improve flushing pressure/placement; adapt retraction.
Wrong gap control
Tune the servo/gap control parameters.
Dielectric condition
Maintain dielectric filtration and level.

Prevention: Flushing optimisation, gap-control tuning, dielectric upkeep.

Electrode wear higher than expected

Hits OEE: Quality

Symptoms: Sinker electrodes wear fast and the cavity loses its detail.

Settings not suited to the electrode material
Use low-wear settings for the electrode and work material.
Graphite grade not suited to the job
Choose a grade for the detail needed.
Poor flushing
Improve flushing around the electrode.

Prevention: Electrode wear recorded per job.

Wire threading failures

Hits OEE: Availability

Symptoms: The automatic threader fails and the machine waits.

Wire end not cut cleanly
Check the cutter and annealing.
Guides dirty
Clean the guides.
Threading water jet weak
Check the jet nozzle and pressure.
Start hole too small or blocked
Check the start hole.

Prevention: Guide cleaning on the daily routine.

Dimensional errors or taper

Hits OEE: Quality

Symptoms: Parts out of size or with unwanted taper.

Wire tension wrong
Check the tension.
Worn guides
Replace the guides.
Machine temperature changing
Keep the room and water temperature stable.
Offset or compensation wrong
Check the offset for the wire and finish passes.

Prevention: Test cuts measured after guide changes.

Water conductivity out of range

Hits OEE: Quality

Symptoms: Conductivity alarms, slower cutting, rust on parts.

Deionising resin exhausted
Replace the resin.
Filters loaded
Change the filters.
Dirty tank
Clean the tank.

Prevention: Resin and filter changes logged.

Fire risk with oil dielectric

Hits OEE: Availability

Symptoms: Smoke or flame at the oil surface on a sinker EDM.

Oil level too low above the work
Keep the oil level above the work as the maker specifies.
Level or temperature sensor fault
Test the sensors.
Fire suppression not maintained
Test the suppression system on schedule.

Prevention: Level and suppression tests on schedule.

Workpiece or slug moving during the cut

Hits OEE: Quality

Symptoms: Steps or mismatches in the cut, or the slug drops early and damages the wire or the part.

Clamping not rigid
Clamp the work firmly, on both sides where possible.
Slug dropping and pinching the wire
Leave a holding tab or support the slug.
Stress released as material is removed
Rough cut and relieve stress before the finish passes.
Fixture not square to the axes
Indicate the fixture before cutting.

Prevention: Fixture checks at every setup.

Guidance only. Always follow lockout/tagout and your site's safe-work procedures, and verify against OEM manuals before acting.

Stop the same fault coming back

Recurring EDM machine stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
