Problems on this page:

Column flooding

Hits OEE: Availability

Symptoms: Pressure drop across the column rises sharply and separation collapses.

Boil-up rate too high
Reduce the reboiler duty.
Foaming
Find the contaminant and use antifoam if the process allows.
Damaged or fouled trays or packing
Inspect at the next shutdown.
Feed rate above the design
Keep the feed within the column capacity.

Prevention: Column pressure drop trended as the early sign of flooding.

Weeping or dumping on trays

Hits OEE: Quality

Symptoms: Separation is poor at low rates and liquid falls through the trays.

Vapour rate too low
Raise the boil-up within the safe range.
Damaged tray decks or valves
Inspect the trays at the next shutdown.
Column run far below its design rate
Check the turndown limits of the trays.

Prevention: Minimum vapour rate written into the operating limits.

Top product off specification

Hits OEE: Quality

Symptoms: Lab results show too much heavy component in the distillate.

Reflux ratio too low
Increase the reflux.
Feed composition changed
Check the feed analysis and adjust the operating point.
Temperature control point not representative
Review which tray temperature the controller uses.
Feed entering at the wrong tray
Check the feed tray selection.

Prevention: Product composition trended with reflux and feed data.

Reboiler not delivering duty

Hits OEE: Performance

Symptoms: The column cannot reach the boil-up it needs.

Reboiler fouled
Clean the reboiler at the next opportunity.
Steam trap failed closed
Check and replace the trap.
Condensate backing up
Check the condensate return.

Prevention: Reboiler duty trended against steam flow.

Condenser not keeping up

Hits OEE: Performance

Symptoms: Column pressure rises and the condenser cannot condense the vapour.

Cooling water too warm or flow low
Check the cooling water supply and the cooling tower.
Condenser fouled
Clean the condenser tubes.
Non-condensable gases building up
Check the vent on the condenser.

Prevention: Condenser approach temperature trended.

Column pressure unstable

Hits OEE: Quality

Symptoms: Pressure swings upset the temperatures and the separation.

Pressure controller tuning
Retune the pressure loop.
Air leaking into a vacuum column
Leak test the column and its joints.
Cooling supply varying
Stabilise the cooling water supply.

Prevention: Pressure trend reviewed each shift.

Foaming in the column

Hits OEE: Quality

Symptoms: Liquid carries up the column and separation drops.

Contaminant in the feed
Identify and remove the contaminant upstream.
Antifoam dosing not working
Check the dosing system where antifoam is used.
Operating near the flooding limit
Reduce the rates.

Prevention: Feed quality checks for known foam causes.

Fouling or corrosion of internals

Hits OEE: Availability

Symptoms: Performance falls between shutdowns and inspection finds deposits or corrosion.

Polymer or solids depositing
Review the operating temperature and feed treatment.
Corrosive components in the feed
Check the materials and the feed analysis.
Inhibitor dosing missing
Check the inhibitor where one is used.

Prevention: Internals inspected and recorded at every shutdown.

Bottom product off specification

Hits OEE: Quality

Symptoms: Lab results show too much light component left in the bottom product.

Boil-up too low
Increase the reboiler duty within the column limits.
Reboiler control unstable
Check the steam control valve and the loop tuning.
Feed lighter than usual
Confirm the light-key content in the feed analysis and lower the reboiler duty or raise the cut point.
Bottom temperature control point not representative
Review which temperature the bottom controller uses.

Prevention: Bottom product composition trended with reboiler duty.

Level control problems in the sump or reflux drum

Hits OEE: Availability

Symptoms: Levels swing or the level reading does not match the real level, and pumps lose suction.

Level transmitter fouled or affected by foam
Clean the transmitter connections and check the reading against a sight glass.
Control valve sticking
Service the valve and check its positioner.
Pump cavitating at low level
Keep the level above the pump minimum and check the suction strainer.
Loop tuning too aggressive
Retune the level loop so it does not upset the column.

Prevention: Level transmitters checked against local gauges at each shift.

Stop the same fault coming back

Recurring distillation column stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
