Problems on this page:

Poor solids removal

Hits OEE: Quality

Symptoms: The treated water leaving the unit is cloudy and its readings are above the target.

Coagulant or flocculant dose wrong
Check the chemical doses with a jar test and adjust the dosing pumps.
Not enough air dissolved in the recycle
Check the saturator pressure and the air supply.
Flow higher than the unit design
Check the inflow rate and balance it with the buffer tank.
pH outside the range the chemicals need
Check and correct the pH before chemical dosing.

Prevention: Effluent quality tested on a fixed schedule.

Float sludge too wet

Hits OEE: Quality

Symptoms: The skimmed float is thin and watery, increasing the sludge volume to dispose of.

Skimmer running too often or too fast
Slow the skimmer so a thicker float can build up.
Float layer too thin
Let the float thicken before skimming.
Flocs breaking up
Check flocculant dose and mixing.
Too much recycle water
Check the recycle flow setting.

Prevention: Float dry solids checked weekly.

Air saturation system faults

Hits OEE: Availability

Symptoms: The saturator alarms, or the white cloud of fine bubbles disappears.

Air compressor fault
Check the compressor and its pressure.
Saturator level control faulty
Check the level control in the saturator vessel.
Recycle pump worn
Check the recycle pump pressure and flow.
Release valves blocked
Clean the pressure release valves.

Prevention: Saturator pressure logged each shift.

Bubbles too large

Hits OEE: Quality

Symptoms: Large bubbles rise and burst at the surface instead of a fine milky cloud, and solids are not lifted.

Release valve worn or set wrong
Check the pressure release valves and their setting, since they make the fine bubbles.
Saturator pressure too low
Raise the saturator pressure to the design value.
Too much undissolved air in the recycle
Check the air control and the saturator vent.
Leak in the recycle line after the saturator
Find and repair the leak, which lets pressure and air escape early.

Prevention: Bubble cloud checked visually each shift.

Sludge settling at the bottom

Hits OEE: Quality

Symptoms: Solids settle in the bottom hopper instead of floating to the surface.

Air to solids ratio too low
Increase the recycle flow or the air so there are enough bubbles for the solids load.
Heavy solids such as grit reaching the unit
Remove grit and heavy solids with screening before the unit.
Bottom scraper or drain not working
Check the bottom scraper and the drain valve.
Floc too heavy from overdosing
Check the chemical doses with a jar test.

Prevention: Bottom sludge drained on a fixed schedule.

Skimmer breakdown

Hits OEE: Availability

Symptoms: The surface skimmer stops and the float builds up until it spills over.

Skimmer chain worn or stretched
Adjust or replace the chain.
Skimmer flight broken
Replace broken flights.
Drive overloaded by a very thick float
Run the skimmer more often when the solids load is high.
Gearbox fault
Check the gearbox oil and noise.

Prevention: Skimmer drive and chain on the maintenance plan.

Chemical dosing pump faults

Hits OEE: Quality

Symptoms: Chemical doses vary or stop, and the effluent quality follows.

Pump losing its prime
Bleed the pump and check the suction line for air leaks.
Pump valves blocked with chemical deposits
Clean or replace the pump valves.
Chemical tank empty
Check stock levels daily and fit a low level alarm.
Dose settings changed
Compare the settings with the last approved values.

Prevention: Dosing rates checked daily with a calibration cylinder.

Fat and oil overload from production

Hits OEE: Quality

Symptoms: Fat and oil loads rise sharply and the unit cannot keep the effluent within its limits.

Cleaning water carrying a lot of fat
Remove fat and product dry before washing down.
Spills washed into the drains
Clean spills dry instead of hosing them away.
Grease traps full
Empty grease traps on a fixed schedule.
Production changes not shared with the treatment team
Tell the treatment team about new products or cleaning changes.

Prevention: Incoming load trended and linked to production events.

Odour from the unit

Hits OEE: Quality

Symptoms: Strong smells come from the unit or the sludge tank.

Sludge held too long before removal
Remove sludge more often.
Tank and channels not cleaned
Clean the tank and channels on a schedule.
Inflow already septic
Shorten the holding time in the buffer tank.
Covers left open
Keep covers closed.

Prevention: Odour checked on the daily round; tanks and pits are entered only under a confined space permit.

Stop the same fault coming back

Recurring DAF unit stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
