Problems on this page:

Fill weight varying

Hits OEE: Quality

Symptoms: Cup weights drift and checkweigher rejects rise.

Product temperature or viscosity changing
Keep the product at the filling temperature set in the recipe.
Dosing piston seals worn
Replace the dosing seals on schedule.
Product tank level swinging
Keep the buffer tank level steady.
Air in the product
Check for air drawn in at pumps and joints.

Prevention: Fill weights charted per lane.

Lid seals leaking

Hits OEE: Quality

Symptoms: Cups leak when squeezed or in transport.

Seal temperature, time or pressure wrong
Check the sealing settings against the recipe for the lid material.
Product on the cup flange
Stop drips onto the flange at filling.
Sealing head worn or uneven
Check the sealing heads and their silicone.
Lid material changed
Check the lid lot against its specification.

Prevention: Seal integrity tested on cups from each lane.

Cups not dropping or dropping double

Hits OEE: Availability

Symptoms: The cup dispenser misses cups or drops two at once.

Cup stack nested too tightly
Check the cup stacking and the supplier specification.
Denester settings wrong for the cup
Set the denester for the cup type.
Vacuum cups worn
Replace the worn suction cups.
Static holding cups together
Check the ionisation where fitted.

Prevention: Cup dispensing checked at each changeover.

Lids missing or skewed

Hits OEE: Quality

Symptoms: Lids are missing, crooked or overhang the cup.

Lid magazine low or lids stuck together
Keep the magazine filled and fan the lids when loading.
Lid placement suction weak
Check the vacuum to the lid pickers.
Lid stations misaligned
Align the lid station with the cup carriers.
Lids curled
Store lids flat in the conditions the supplier gives.

Prevention: Lid placement checked by camera or visually each hour.

Product dripping onto the flange

Hits OEE: Quality

Symptoms: Product strings or drips land on the cup rim and spoil the seal.

Nozzle suck-back too low
Adjust the suck-back.
Nozzle valve worn
Replace the nozzle valve seal.
Product too warm and runny
Fill at the specified temperature.
Nozzle too high above the cup
Set the nozzle height.

Prevention: Nozzles checked during each clean.

Date code missing or unreadable

Hits OEE: Quality

Symptoms: Codes on lids or cups are missing, faint or smudged.

Coder ink or ribbon low
Check the coder supplies.
Print head dirty
Clean the head.
Coder timing wrong for the speed
Set the trigger timing.
Lid surface wet
Keep lids dry before coding.

Prevention: Codes checked at start-up and each lot change.

Cups crushed in the carrier plates

Hits OEE: Availability

Symptoms: Cups split or deform in the carrier plates and product spills.

Carrier plates for the wrong cup size
Fit the right plates for the cup.
Cup walls thinner than specified
Check the cup lot against its specification.
Plate pockets damaged
Replace damaged plates.
Lifting stations misaligned
Align the lifters.

Prevention: Carrier plates inspected at each clean.

Cup or lid decontamination alarm

Hits OEE: Quality

Symptoms: The machine alarms on the cup or lid decontamination step.

Lamp or dosing unit past its life
Replace lamps or service dosing units on schedule.
Sensor dirty or faulty
Clean and check the sensor.
Settings changed
Compare with the validated settings.
Supply of the decontaminating agent low
Check the supply.

Prevention: Decontamination checks recorded each production day.

Jams at the outfeed

Hits OEE: Availability

Symptoms: Cups pile up or fall at the outfeed.

Outfeed conveyor speed too low
Match the outfeed to the machine output.

Stop the same fault coming back

Recurring cup filling and sealing machine stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
