Problems on this page:

Crane stopping with a position error

Hits OEE: Availability

Symptoms: The crane stops before or after a location and reports a position error.

Positioning sensor or barcode tape dirty
Clean the position sensors, reflectors or barcode tape along the aisle.
Laser distance measuring blocked
Check that nothing blocks the laser path or the reflector.
Encoder or measuring system fault
Have the measuring system checked by the maintenance contractor.
Rack location out of position
Check the rack for damage and the stored location data.

Prevention: Position errors recorded by aisle and location.

Load handling fault

Hits OEE: Availability

Symptoms: The forks or shuttle stop during storing or retrieving.

Load overhanging the pallet
Check loads at the profile check before they enter the system.
Pallet damaged
Remove damaged pallets from the system.
Load handling sensors dirty
Clean the sensors on the load handler.
Fork drive or chain wear
Have the load handler drive checked.

Prevention: Load handling faults recorded by cause.

Pallets rejected at the profile check

Hits OEE: Performance

Symptoms: Many pallets are rejected before entering the system and wait for rework.

Loads overhanging or too high
Train the people building pallets on the size limits.
Stretch wrap tails hanging loose
Check the wrapper cuts and tucks the film tail.
Broken pallet boards
Inspect pallets before loading them.
Profile sensors dirty
Clean the profile check sensors.

Prevention: Rejects at the profile check counted by cause.

Wheel or rail wear

Hits OEE: Availability

Symptoms: The crane runs noisily, vibrates or shows wear marks on the rail.

Wheels worn
Measure the wheels and replace them as the maker sets.
Rail out of alignment
Have the rail alignment surveyed.
Guide rollers worn
Replace worn guide rollers.
Debris on the rail
Keep the aisle floor and rail clean.

Prevention: Wheel and rail checks on the maintenance plan.

Stock records not matching the racks

Hits OEE: Quality

Symptoms: Pallets are not where the system says, or locations shown as empty are full.

Manual moves not recorded
Record every manual move in the warehouse system at the time it is made.
Recovery after a fault done wrongly
Follow the written recovery procedure after a crane fault, including the location check.
Pallet labels unreadable at the infeed
Check label print quality and placement at the infeed scanner.
Messages lost between the crane control and the warehouse system
Check the interface logs for failed or repeated messages.

Prevention: Cycle counts of locations run on a fixed schedule.

Throughput below what was planned

Hits OEE: Performance

Symptoms: The system moves fewer pallets per hour than planned and trucks wait.

Slow moves from poor slotting
Store fast movers near the conveyors.
Infeed or outfeed conveyors limiting the crane
Check the conveyors for stops and waits.
Too many single moves instead of dual cycles
Combine storing and retrieving in one trip where the system allows.
Crane speeds reduced after a fault
Check whether speeds were lowered and not restored.

Prevention: Moves per hour tracked per aisle.

Communication lost with the warehouse system

Hits OEE: Availability

Symptoms: Cranes stop because they no longer receive orders.

Network switch or cable fault
Check the network devices for the aisles.
Data transmission along the aisle disturbed
Check the aisle data transmission and its alignment.
Interface software stopped
Check the interface service on the server.
Server maintenance not planned with operations
Agree maintenance windows with operations.

Prevention: Communication faults logged with the time they started and ended.

Safety system stopping the crane

Hits OEE: Availability

Symptoms: The crane stops on a door, light curtain or overspeed signal.

Aisle access door opened
Follow the access procedure: people enter an aisle only with the crane locked out.
Light curtain at the transfer station interrupted
Keep the transfer area clear of people and objects.
Safety device fault
Have the safety device tested by a competent person before restart.
Overspeed or end stop triggered
Find the cause with maintenance before the crane is reset.

Prevention: Safety functions tested on the legal inspection schedule.

Power supply faults on the aisle

Hits OEE: Availability

Symptoms: The crane loses power or the drives trip along parts of the aisle.

Conductor rail collector shoes worn
Replace the collector shoes on schedule.
Conductor rail joints loose or dirty
Check and clean the conductor rail joints.
Cable chain damaged
Inspect the cable chain where fitted.
Drive fault
Read the drive fault log.

Prevention: Collector shoes and conductor rail inspected on the maintenance plan.

Guidance only. Always follow lockout/tagout and your site's safe-work procedures, and verify against OEM manuals before acting.

Stop the same fault coming back

Recurring AS/RS stacker crane stops usually trace to a cause you cannot see by hand. The partner we recommend is Fabrico: it tracks OEE and downtime live from PLCs, IoT sensors or AI cameras; where cameras are fitted, the video of a stop sits next to its machine data so the cause can be reviewed; and a technician opens the work order from the stop in the same system. Data is hosted in the AWS EU region, and Fabrico and the company behind it hold ISO/IEC 27001, ISO/IEC 20000-1 and ISO 9001.
